Description
本发明涉及一种适合用作矿物纤维,即人造玻璃质纤维(MMVF)用粘合剂的组合物,所述矿物纤维例如玻璃熔渣或岩棉,即矿物棉,涉及一种用于提供这种组合物的方法,一种用这种粘合剂提供的矿物棉产品,和所述组合物作为矿物纤维粘合剂的用途。
矿物棉产品通常包括由固化的热固性聚合物材料粘结在一起的矿物纤维。熔融的玻璃、熔渣或岩棉的一个或多个料流被引入纤维,并被吹入到成形容器中,在那里它们以网状沉积在移动的传送带上。当纤维在成形容器中气载时和当纤维仍然热时,用粘合剂喷涂该纤维。涂布的纤维网然后从容器转移到固化炉,在那里加热的空气吹过该毡片,使粘合剂固化并将矿物棉纤维牢固地粘结在一起。
酚醛粘合剂被广泛地用于矿物棉工业,因为它们在未固化状态下具有低粘度,但是当固化时对于矿物纤维仍形成硬质热固性聚合物基体。但是,由于加工过程中使用和释放不利于环境的化学品,酚醛粘合剂正日益变得不符合要求。
本发明的目的是提供一种粘合剂组合物,其具有优异的粘合性和耐火性能,并且从使用或劳动卫生观点来看是可接受的。一个重要的优点是该粘合剂对于环境没有过度的生态负荷。
因此本发明提供一种矿物棉用粘合剂,包括有机多异氰酸酯组合物和碱金属硅酸盐水溶液。
根据本发明,在施涂或固化该粘合剂时,没有过量的有害物质释放进环境中。该粘合剂在回复性方面也是优异的。
碱金属硅酸盐同时起作为便宜的稀释剂和本身作为粘合剂的作用。其还起聚脲反应的催化剂的作用,并且改善多异氰酸酯-水玻璃混合物在纤维上的粘合性。碱金属硅酸盐还使粘合剂的可燃性降低,这将有助于最终矿物纤维毡片获得优异的耐火性能。
用于本发明的多异氰酸酯可以包括许多多异氰酸酯,包括但不限于甲苯二异氰酸酯(TDI)、二苯甲烷二异氰酸酯(MDI)型异氰酸酯和这些异氰酸酯的预聚物。优选该多异氰酸酯在其结构中具有至少一个和优选至少两个芳族环,并且是液体产品。官能度大于2的聚合异氰酸酯是优选的。
用于本发明的二苯甲烷二异氰酸酯(MDI)可以是其2,4′-、2,2′-和4,4′-异构体的形式及其混合物,二苯甲烷二异氰酸酯(MDI)与其异氰酸酯官能度大于2的在本领域中称为“粗”或聚合MDI(多亚甲基多亚苯基多异氰酸酯)的低聚物的混合物,或它们的具有氨基甲酸酯、异氰脲酸酯、脲基甲酸酯(allophonate)、缩二脲、脲酮亚胺(uretonimine)、脲二酮和/或亚氨基噁二嗪二酮(iminooxadiazinedione)基团的任何衍生物,以及它们的混合物。

用于本发明的优选多异氰酸酯为可以通过多异氰酸酯与含有异氰酸酯反应性氢原子的化合物反应得到的半预聚物和预聚物。含有异氰酸酯反应性氢原子的化合物的实例包括醇、二醇或甚至更高分子量的聚醚多元醇和聚酯多元醇、硫醇、羧酸、胺、脲和酰胺。特别适合的预聚物为多异氰酸酯与一元醇或多元醇的反应产物。
预聚物通过常规方法制备,例如通过使分子量为400到5000的多羟基化合物,特别是单或多羟基聚醚,任选与分子量低于400的多元醇混合,与过量的多异氰酸酯,例如脂族、脂环族、芳脂族、芳族或杂环多异氰酸酯反应。给出的作为聚醚多元醇的实例为聚乙二醇、聚丙二醇、聚丙二醇-乙二醇共聚物、聚丁二醇、聚己二醇、聚庚二醇、聚癸二醇、和通过诸如环氧乙烷和/或环氧丙烷的环氧烷与官能度为2-8的异氰酸酯反应性引发剂进行开环共聚得到的聚醚多元醇。
通过多元醇与多元酸反应得到的聚酯二醇作为聚酯多元醇的实例给出。作为多元醇的实例,可以给出乙二醇、聚乙二醇、丁二醇、聚丁二醇、1,6-己二醇、3-甲基-1,5-戊二醇、1,9-壬二醇、2-甲基-1,8-辛二醇等。作为多元酸的实例,可以给出邻苯二甲酸、二聚酸、间苯二甲酸、对苯二甲酸、马来酸、富马酸、己二酸、癸二酸等。
在本发明的特别优选的实施方案中,预聚物用作多异氰酸酯组分,其具有2到2.9,优选2.1到2.7的平均官能度,6000mPa.s的最大粘度,和6到31.5wt%的异氰酸酯含量。
因为少量的树脂必须均匀地分布在大表面积上,所以树脂优选在水中稀释,所述水还用来冷却新得的纺成纤维。因此优选的是改性该多异氰酸酯,使其可乳化。如果通过机械法在水中制备多异氰酸酯的细微和均匀的分散体,那么也可以使用不可乳化的多异氰酸酯。
这种可乳化多异氰酸酯的实例在以下专利公开中描述:EP 18061、EP 516361、GB 1523601、GB 1444933、GB 2018796,在此全部引入作为参考。这种可乳化多异氰酸酯可购自Huntsman,商品名为Suprasec1042、Suprasec 2405、Suprasec 2408和Suprasec 2419(Suprasec是Huntsman LLC的商标)。
用于本发明的优选多异氰酸酯为MDI基多异氰酸酯,包括MDI的衍生物,例如脲酮亚胺改性MDI,和MDI预聚物,特别是可乳化的MDI。
这些多异氰酸酯典型地具有5到33.6wt%,优选10到31.5wt%的NCO含量,和50-5000mPa.s,优选150-2000mPa.s的粘度。
可商购水性碱金属硅酸盐,通常被称为“水玻璃”,已经发现在本发明的粘合剂组合物中产生令人满意的结果。这种硅酸盐可以表示为M2O.SiO2,其中M表示碱金属原子,并且它们在M2O∶SiO2的比率方面有差异。
现已发现硅酸钠是高度令人满意的,并且虽然可以使用其它碱金属硅酸盐,例如硅酸钾和硅酸锂,但是它们在经济和性能方面不太优选。也可以使用硅酸钠和硅酸钾的混合物;在此情况下,Na2O/K2O的比率优选为99.5∶0.5至25∶75。
M2O与SiO2的摩尔比并非关键,可以在常用限度内波动,即在4至0.2之间。SiO2∶M2O的优选摩尔比为1.6至3.5,最优选为2至3。
使用优选的硅酸钠时,SiO2∶Na2O重量比可以例如在1.6∶1至3.3∶1之间变化。但是,发现通常优选的是使用所述比率在2∶1至3.3∶1之间的硅酸盐。
碱金属硅酸盐将优选以水中溶液的形式喷涂到纤维上。因此,该溶液可以由固体碱金属硅酸盐制备,或者通过稀释商购碱金属硅酸盐水溶液来制备。这些后者的碱金属硅酸盐溶液优选具有约28到55wt%的固含量,或者小于3000mPa.s的粘度,这是为便于操作通常所需的。最终溶液的浓度可以根据充分润湿和冷却纤维所需的水量加以调整。该浓度通常将为5到15wt%固体。
适合的市售水玻璃的实例为Crystal 0072、Crystal 0079、Crystal0100和Crystal 0100S(全部为Na基的),购自INEOS Silicates,和Metso400(K基的),购自INEOS。
应调整碱金属硅酸盐和多异氰酸酯的相对比例,使得粘合剂产生恰当的性能同时仍然经济可行。通常,多异氰酸酯与碱金属硅酸盐之间的重量比为95∶5至20∶80,最优选为85∶15至50∶50。这一点等于多异氰酸酯与水玻璃之间的重量比为80∶20至20∶80,优选为70∶30至50∶50。据发现后者比率是特别有利的(特别是比率为约2∶1)。
异氰酸酯反应性物质,例如多元醇和胺,可以加入到本发明的粘合剂组合物中。这些化合物可以以与碱金属硅酸盐的乳液或溶液形式添加,或者可以单独施加,或者可以在临到将粘合剂喷涂到纤维上时进行混合。
反应混合物的活性可以通过异氰酸酯-硅酸盐比率和通过使用催化剂两者来调节。适合的催化剂的实例为本身已知的那些,包括叔胺,例如三乙基-、三丙基-、三丁基-和三戊基胺,N-甲基吗啉,N,N-二甲基环己胺,N,N-二甲基苄胺,2-甲基咪唑,嘧啶,二甲基苯胺和三亚乙基二胺。含有异氰酸酯反应性氢原子的叔胺的实例为三乙醇胺和N,N-二甲基乙醇胺。其它适合的催化剂为具有碳-硅键的硅杂胺(silaamine)和含氮碱,例如四烷基氢氧化铵;碱性氢氧化物、碱性酚盐和碱性醇盐。根据本发明,也可以使用有机金属化合物,特别是有机锡化合物作为催化剂。
催化剂通常以0.001到10wt%的量使用,基于全部粘合剂配制料。
控制反应混合物活性的另一个方法是使用可以硬化碱金属硅酸盐的组分。这些化合物也可以起副催化剂或促进剂的作用。硬化剂可以是有机或无机的。无机硬化剂包括但不限于:氯化钙、氢氧化钙、碳酸氢盐、二氧化碳、氧化钙、硫酸钙、氧化锌、氧化镁、氢氧化镁、硫酸铝、磷酸盐、微细水泥、波特兰水泥(portland cement)、矿物酸、碳酸钙、火山灰(Pozzolans)和铝酸盐。改性pH和属于二价或多价金属阳离子源的组分也起定形剂的作用。通过pH改性,有机定形剂与硅酸盐反应,形成二氧化硅凝胶。这些包括但不限于:乙酸乙酯,二元酸酯,单-、二-和三乙酸甘油酯,有机磷酸酯和碳酸亚烷基酯。
标准粘合添加剂可以改善该粘合剂。这种添加剂的实例包括:改善在玻璃上的粘合性的硅烷,防止热或UV降解的稳定剂,和表面活性剂。也可以应用填料,例如粘土、硅酸盐、硫酸镁,和颜料,例如氧化钛,以及疏水剂(hydrophobising agent),例如硅烷、氟化合物、油、矿物和硅油(反应性或非反应性)。
虽然并不需要使用硅烷改善粘合剂与纤维的粘合性,但是已发现有利的是使用硅烷作为添加剂来改善多异氰酸酯与碱金属硅酸盐溶液的混溶性。优选使用含氨基硅烷,并且最优选使用可溶于碱金属硅酸盐的氨基硅烷。
本粘合剂组合物也可以与其它粘合剂组合物组合应用,所述其它粘合剂组合物例如酚醛树脂、淀粉、改性淀粉、多糖、糠醛(fufural)、丙烯酸系、聚乙烯醇、纤维素和羧甲基纤维素。
粘合剂组合物优选刚好在将玻璃或石熔体(stonemelt)纺丝之后喷涂到纤维上。将粘合剂分布到纤维上的典型方法为通过一个或多个环,其中喷嘴围绕纺成纤维束布置。因为粘合剂体系的两个组分将在混合时反应,所以这两个组分应在喷嘴处或者在喷嘴之前不远处混合,以防止凝胶或沉淀反应。多异氰酸酯在水中的乳液可以在混合这两个组分之前不久制备。其它非异氰酸酯反应性添加剂可以在该阶段在该乳液中混合。可以选择多异氰酸酯乳液的浓度和碱金属硅酸盐溶液的浓度,使得当在喷嘴之前不久混合两个组分时,获得高效的混合。可以调整使用的额外的水量,使得通过水分蒸发将纤维冷却到所需温度。
因为由多异氰酸酯和水玻璃的混合物得到的乳液高度粘稠,所以优选的是优选通过使用独立的喷嘴,单独将粘合剂组合物的两个组分(多异氰酸酯和碱金属硅酸盐水溶液)施加到纤维上。优选的顺序是首先为碱金属硅酸盐溶液,接着为多异氰酸酯;产生更高强度的矿物棉产品。优选的是多异氰酸酯在水中加以乳化,以优化喷涂时多异氰酸酯在纤维上的分布。其它非异氰酸酯反应性添加剂可以混合在该乳液中。同样可以调整使用的额外的水量,使得通过水分蒸发将纤维冷却到所需温度。
通常用于制造矿物棉的其它添加剂,例如灰尘抑制剂、色料、增味剂、填料等可以单独添加,或者可以通过混合进一个或多个稀释的粘合剂料流中来添加。
但是,也可以在生产绝热材料的后续步骤中,例如通过将其喷涂到传送带上的基本网(primary web)上,或甚至在后期,将粘合剂乳液施加到棉上。也可以在这种独立的和较后的阶段中施加另外的粘合剂,由此得到电阻和/或强度改善的材料。进一步的可能性是例如通过喷涂将粘合剂分布到干燥的、冷的纤维上。
固化步骤期间,当热空气吹过毡片以固化粘合剂时,现有技术的粘合剂可以在矿物棉纤维内移动,导致粘合剂不均匀分布,特别是导致矿物纤维块底部(即块的侧面,其中热空气被吹入产品)的粘合剂比其顶部的粘合剂少。同样在固化期间,大量现有技术的树脂可能损失,导致不合要求的高排放和高粘合剂损失。
但是本发明的粘合剂发生自固化,并且不需要高烘箱温度。根据本发明的一个实施方案,矿物棉片被压制成所需厚度和形状,而不需要额外的加热。由此增加的优点是纤维在片中的分布以及粘合剂的分布更加均匀。还可能有利的是使矿物棉片经过烘箱,来蒸发残留的水和促进粘合剂固化。
纤维组合物的原料可以以常规方式转化成熔体,例如在气体加热的窑炉或电炉或竖式炉或化铁炉中。该熔体可以以常规方式转化成纤维,例如通过纺杯(spinning cup)法或级联转子(cascade rotor)法。
人造玻璃质纤维(MMVF)由例如石头、熔渣、玻璃的玻璃质熔体或其它熔体形成。该熔体通过在窑炉中熔融具有所需化学成分的矿物组合物而形成。该组合物通常通过共混岩石或矿物产生所需化学成分而形成。
纤维可以具有任何便利的纤维直径和长度。通常,平均纤维直径低于10μm,例如为5μm。通常,矿物棉产品包含1到20wt%,优选1到15wt%,最优选2到10wt%的干燥粘合剂。通常,刚在熔体纤维化以后将粘合剂加入到纤维中。通常,矿物棉产品为片、片材或其它成型制品形式。
本发明的产品可以配制用于任何MMV纤维的常规目的,例如用作绝热、绝火和防火或降噪控噪或作为园艺生长介质的片、片材、管道或其它成型产品。
粘合剂还可以用来涂覆纤维的表面或者矿物棉产品的一个或多个表面。
举例说明本发明的各个方面,但是并不受以下实施例的限制。
实施例1
用由63.6g水、1克具有2.5摩尔比和42.1%固体的硅酸钠溶液(以Crystal 0100S市售)和1g的SUPRASEC 2408(衍生自MDI的预聚物,NCO值为约15wt%)组成的乳液浸渍20克玻璃纤维。将润湿的纤维放置在220℃的烘箱中的铝模具中20分钟。然后从模具移出纤维并保留在烘箱中另外15分钟进行干燥。
压缩之后所得纤维毡回复原状。通过在50℃和80%相对湿度下,将5cm厚试样在2个铝片之间挤压到2.5cm厚16小时,进行回复测试。30分钟回复之后测量厚度。该试样仅损失其原始厚度的1.3%。
实施例2
多异氰酸酯组合物对比水玻璃的添加顺序方面发现令人惊讶的优点。据发现在添加乳化的多异氰酸酯之前先向玻璃珠中添加作为独立组分的水玻璃产生更好的强度。这一点在以下表格中示出。
进行典型测试来评价对于矿物棉产品的粘合剂强度。将直径为0.1至0.2mm的玻璃珠与3%树脂混合。粘合剂作为30%树脂溶液添加。在实践中,将约582g玻璃珠与约60g粘合剂溶液混合。使用厨房混合器将这些混合约一分钟,直到在珠上实现液体的良好铺展。然后用压舌板将润湿的珠加入到矩形模具中。试样在200℃下固化7分钟。冷却之后,通过3点弯曲测试测量破坏试样的强度。使用DIN EN63标准。最终强度也可以在潮湿老化之后,通常在50℃和80%相对湿度下16小时之后进行测试。

实施例3
在助粘剂氨基硅烷的添加顺序方面发现令人惊讶的优点。据发现在乳化MDI之前在水中添加硅烷产生更好的强度,并且特别是在潮湿老化之后产生更好的强度保持。这一点在以下表格中示出。

Claims (20)
1.一种粘结矿物纤维用的粘合剂,包括有机多异氰酸酯和碱金属硅酸盐。
2.根据权利要求1的粘合剂,其中碱金属硅酸盐为硅酸钠,优选具有1.6∶1至3.5∶1的SiO2∶Na2O摩尔比。
3.根据权利要求1或2的粘合剂,其中碱金属硅酸盐以水溶液形式使用。
4.根据权利要求3的粘合剂,其中水溶液的固含量为5至15wt%。
5.根据在前权利要求任一项的粘合剂,其中多异氰酸酯以水溶液形式使用。
6.根据在前权利要求任一项的粘合剂,其中多异氰酸酯为芳族液态多异氰酸酯。
7.根据权利要求6的粘合剂,其中多异氰酸酯为二苯甲烷二异氰酸酯或其衍生物。
8.根据在前权利要求任一项的粘合剂,其中多异氰酸酯为平均官能度为2至2.9,优选2.1至2.7,最大粘度为6000mPa.s,并且异氰酸酯含量为6至31.5wt%的预聚物。
9.根据在前权利要求任一项的粘合剂,其中多异氰酸酯是可乳化的。
10.根据在前权利要求任一项的粘合剂,其中多异氰酸酯与碱金属硅酸盐之间的重量比为95∶5至20∶80,优选为85∶15至50∶50。
11.根据在前权利要求任一项的粘合剂,进一步包括硅烷,优选含氨基硅烷。
12.用于制备如在前权利要求任一项定义的粘合剂的反应混合物,包括碱金属硅酸盐和有机多异氰酸酯。
13.用于制备如权利要求12定义的反应混合物的方法,包括制备多异氰酸酯水乳液和制备碱金属硅酸盐水溶液的步骤。
14.根据权利要求13的方法,其中首先制备硅烷在水中的溶液,随后向其中添加多异氰酸酯。
15.权利要求1至11任一项定义的粘合剂粘结矿物纤维的用途。
16.用于提供粘合的矿物纤维产品的方法,包括向矿物纤维分配如权利要求1至11任一项定义的粘合剂,和固化该粘合剂的步骤。
17.根据权利要求16的方法,其中多异氰酸酯和碱金属硅酸盐独立地施加到矿物纤维上。
18.根据权利要求17的方法,其中首先施加碱金属硅酸盐,随后施加多异氰酸酯。
19.根据权利要求16至18任一项的方法,其中不施加额外的加热来固化粘合剂。
20.可由权利要求16至19任一项定义的方法得到的矿物纤维产品。
