背景技术
技术领域
本发明针对环形结构体,以及,特别针对在非织造产品生产中所使用的工业织物。具体而言,本发明针对支撑件,诸如在有图案的、有标记的、或者有纹理的非织造产品的生产中所使用的带或套环。
现有技术说明
用于制造非织造产品的工艺已有多年。在一种工艺中,用水束流或者水射流来处理纤维毛层或纤维网,以促使纤维互相缠结并且改进纤维网的物理特性诸如强度。利用水射流进行处理的这种技术已有数十年,如从美国专利No.3,214,819、No.3,508,308、以及No.3,485,706所披露内容中可以了解到的技术。
概括而言,这种方法涉及利用高压水射流的作用使初级原纤互相交织,高压水射流类似于针刺作用在纤维结构体上,并且在厚度方向能使形成纤维网的部分纤维重新取向。
目前这种技术已经广泛开发,而且,不仅仅用于生产周知的“水刺(spunlaced)”或者“水力缠结(hydroentangled)”结构体,用于诸如尤其是医疗领域和医院应用的纺织品用途,用于擦拭、过滤、以及袋泡茶的包装,还用于在连续介质诸如纸张、硬纸板、薄膜、乃至塑料薄片等中形成微小穿孔,以及,所得到的物品可以是规则且均匀的,如从美国专利No.3,508,308的披露内容可以了解到的,而且,如有需要,所得到的物品包括由纤维重新取向所产生的图样设计,这对于审美目的是非常重要的,如从美国专利No.3,485,706的披露内容可以了解到的。
关于“水刺”或“水力缠结”类型的产品,已有相当长时间,可以通过制成材料混合物,例如,通过组合由不同类型纤维组成的多种纤维网,调整产品的最终性能,不同类型纤维例如天然纤维、人造或合成纤维、乃至其中将纤维与可以加入非织造结构体的增强材料预先进行混合的纤维网(“水刺”式纤维网等)。
法国专利FR-A-2 730 246和2 734 285,分别对应于美国专利No.5,718,022和美国专利No.5,768,756,其描述了这样的解决方案,使得利用水射流法能够成功地处理疏水性纤维、或这些纤维与其他亲水性纤维的混合物、乃至完全由天然纤维组成的纤维网。
概括而言,根据这些文献的教导内容,此处理涉及:对由同类或不同类初级原纤组成的基底纤维网进行处理,压缩并且润湿这种基底纤维网,然后,利用至少一架(one rack)作用在基底纤维网上的不间断高压水射流,使纤维错杂。
为此,使基底纤维网在运转中的环形多孔支撑件上正向行进,并将基底纤维网带到带孔转筒鼓的表面上,向带孔转筒鼓的内部施加局部真空。多孔支撑件与转鼓大体以相同速度前进,在多孔支撑件与转鼓之间机械方式压缩基底纤维网。紧接在压缩区域的下游,使水帘对准纤维网,并使其相继穿过多孔支撑件、经压缩的基底纤维网、以及吸收过量水分的带孔支撑鼓。
仍旧在转筒鼓上,通过使经压缩并且浸湿的纤维网经受至少一架高压水射流的作用,使初级原纤连续错杂。一般而言,利用作用在纤维网相同面或者交替地作用于纤维网两面的多个相继设架的水射流,实现结合,架内的压力以及排出的水射流速度从一架到下一架有所不同,并且经常是递增的。
重要的是应当注意到,如从FR 2 734 285可以了解到的,带孔辊可以包括无规则分布的微孔。如有需要,在初始结合处理之后,可以对纤维非织造结构中的相反面施加二次处理。
在生产水刺或水力缠结非织造产品的工艺中,期望在成品上加入图案或标记,从而,在产品上产生期望的装饰设计。这种图案或标记通常由二次工序产生,这种二次工序使用压延辊,独立于非织造纸幅成型和卷起工序。这些辊通常造价昂贵,并且根据对纤维网特定区域进行压缩的原则而操作,以产生要求的图案或标记。然而,使用单独工序在非织造产品上产生图案或标记有几点不足。首先,要求很高的初期投资用于压延辊,这会限制生产商经济所允许的生产规模。其次,由于单独的图案形成或标记施加阶段,导致更高的加工成本。第三,成品将具有比要求材料含量更高的材料含量,以在压延步骤被压缩之后维持产品的厚度。最后,由于在压延期间进行高压压缩,两阶段工序将导致成品松厚度降低。用这些周知的图案形成工艺制成的现有技术非织造产品不具备清晰、恰当形成的隆起部,因此难以看见期望的图案。另外,现有技术压花非织造产品的隆起部尺寸不稳定,因而,在受到压力时,例如,当触摸或者洗涤非织造产品时,非织造产品的隆起部会失去其三维结构。
美国专利No.5,098,764和No.5,244,711披露了在生产非织造纤维网或非织造产品的更新方法中使用支撑件。支撑件具有构形特征构造(topographical feature configuration)以及孔隙阵列。在这种工艺中,将初始纤维网放在构形支撑件上。载有纤维网的支撑件在高压流体(通常为水)的射流下通过。基于支撑件的构形构造,水射流促使纤维互相缠绕并且缠结且形成特定图案。
对于所得到非织造产品的结构来说,支撑件中构形特征和孔隙的图案是很关键的。另外,支撑件必须具有足够的结构整体性和强度,从而,在流体射流重新排列纤维并且使纤维在其新排列中缠结的同时,支撑件支撑纤维网,以提供稳定的织物。在流体射流的作用力下,支撑件不能有明显扭曲。此外,支撑件必须具有用于去除相对大量缠结流体的装置,以避免会影响有效缠结的纤维网“溢流(flooding)”。通常,支撑件包括的排水孔隙必须足够小,以维持纤维网的完整性,并且避免纤维穿过成形面的损失。另外,支撑件应当基本不存在毛边、钩刺等缺陷,这些缺陷会影响已缠结非织造产品与支撑件的分离性能。同时,支撑件必须使得其上所加工纤维网的纤维在流体射流的作用下不会被冲走。
在非织造产品生产期间存在的主要问题之一是实现结构体的粘结或附着,以便使产品具备对应于所考虑应用的机械特性,同时,维持或赋予特定的物理特性,诸如松厚度、手感、外观等。
用于其预期目的时,松厚度、吸收性、强度、柔软性、以及审美外观这些性能对于许多非织造产品而言确实很重要。为了制造具有这些特性的非织造产品,经常将支撑织物、带或套环构造成使纸幅接触表面呈现出构形变化。
应当理解的是,这些织物可以采取无端环的形式或者可以制成为环形,并且,以传送带或者作为安装在圆筒上的套环的方式发挥作用。进一步应当理解的是,非织造生产是以相当快速度进行的连续加工。也就是说,在成形部中,将初级原纤或纤维层连续地沉积到成形织物上,同时刚制造出的非织造纤维网在干燥之后连续地卷绕到辊筒上。
发明内容
本发明提供一种改进的织物、带或套环,作用为取代常规织物、带或套环,并且,帮助赋予其上所生产非织造产品以期望的物理特性,诸如松厚度、外观、质地(纹理)、吸收性、强度、以及手感。
本发明还提供了其他优点,例如但并不局限于:更有效的湿成形性能(wet shaping);由于本发明不存在类似于现有技术织造织物中纱线交叉结构会抓住初级原纤的问题,因而能获得优于现有技术织造织物的改善的纤维网分离性能;以及,提供更佳的易清洁性。
所以,本发明的主要目的是,提供一种射流喷网水刺或水力缠结支撑件诸如织物、带或套环,其包括具有一系列凸起平台陆块区和对应凹部的纤维网接触表面图案,其赋予在其上所生产非织造产品以纹理。
本发明的另一方面是本结构具有诸如通孔的孔,以允许水或空气或二者通过。
在一种实施例中披露了一种织物结构,其用来制造带有纹理的非织造产品,该结构可透过空气和水,包括具有图案的纸幅接触侧面,该图案包括一系列凸起陆块区和对应凹部、以及一系列通孔,凸起陆块区和对应凹部适合于赋予其上所生产非织造产品以纹理,而通孔适合于允许水和空气二者从织物表面通过而进入表面。
一种实施例涉及一种诸如带或套环的支撑件,用于在水刺或水力缠结工艺中支撑并传送聚合物纤维。许多非织造产品在形成之后于二次工序中进行压延。在此工序中,一个压延辊(或二者)可以在表面上具有图案,这种图案用来赋予非织造物以纹理。本发明的带或套环具有优于这种单独压延加工的非限制性优点:套环是成本相对较低的项目,在固定设备上不用大量资本投资;在成形工序进行期间同时完成图案形成,无需单独的附加加工;可以在最终产品中获得更低的材料含量,这是因为产品厚度没有因压延导致的压缩而减小;生产的成品具有高松厚度,这是因为在任何阶段都没有进行压缩。对于非织造辊压产品的制造者来说,这些加工优点进一步导致最终成品具有以下优点:更低成本获得带有图案或标记的水刺或水力缠结纤维网;能够定制产品,这是因为大大减少了针对图案改变的大幅调整;能够生产具有更高性能的产品,这是因为高松厚度赋予产品以更高的吸收性能,这对满足用户的需求而言具有相当高的实用价值。
本发明的带或套环是一种环状结构,其透过性通常在100立方英尺每分钟至500立方英尺每分钟范围内,并且可以包括任意数量的层,诸如单层、双层、或三层。构造的聚合物材料可以包括聚酯、丙烯酸或聚氨酯族中的可挤出热塑性塑料、或者例如室温交联、UV交联、或者可热交联的树脂。对材料进行选择,以在可能采用高达250巴的缠结喷淋压力的水刺加工中保证材料的功能性。
一种实施例涉及用于生产水刺或水力缠结非织造产品的带或套环。带或支撑件或套环是可透气和/或可透水的支撑件,支撑件可以由挤出的或层合的膜制成,在膜中形成规定的孔,以便具有所要求的透气性和/或透水性。这些孔可以具有从0.01mm到5mm范围内的不同直径,孔在带的表面或套环的表面上具有不同进入角。孔的形状可以是圆形、方形、椭圆形或任何特定形状如星形。取决于所要求的效果,支撑件表面上的孔可以无规则布置,或者在某些区域具有特定密度,或者在表面上均匀分布。代替孔,可以将线或沟槽切割或者蚀刻进入支撑件或带,以产生图案乃至专用标记。可以用一层或多层聚合物膜制成支撑件,带有或者不带有可以是织造物或非织造物的增强材料。支撑件也可以制成为层合物,在两层或多层聚合物膜之间带有织造层或非织造层。这种增强材料提高了带/套环的机械特性和稳定性。
对于支撑件的表面,可以通过切割或刻挖图案例如蜂窝结构进行加工以产生构形,以及/或者,可以用化学涂料进行处理以用于特定应用,诸如静电耗散、消除污染/尘土、改进耐久性等。支撑件的表面可以进行例如刻挖,以产生用于施加图案的构形。支撑件可以制成为安装在鼓上的套环(环状套),或者制成为环形或可缝合(可以形成为环形)的带或者支撑件。与现有技术的标准织造带相比较,使用这类支撑件允许更好的水力能量反射。这改进了非织造物中纤维的缠结,并且避免纤维穿透进入支撑带的孔隙/洞/孔,这种穿透会导致纤维损耗、或者导致难以使非织造物与支撑带/套环彻底且均匀地分离,如在织造的带或支撑件情况下会观察到的那样。结果是:更好的纤维缠结和更少的纤维残留(picking),导致更好的产品分离性能、或者从此支撑件更好地传送到另一位置或支撑件。机器侧面可以具有单丝的MD纱线阵列,该MD纱线阵列层压或者部分嵌入支撑带/套环,以便产生更高的排水性能。

下面,参照示出本发明优选实施例的附图,对本发明进行更全面的描述。然而,本发明可以实施为多种不同形式,而不应当推断为仅仅局限于本文所给出的实施例。此外,提供这些例示实施例是为了使本文披露清楚完整,以及,能够使本领域技术人员完全了解本发明的范围。
本发明提供了一种连续的支撑件,适合于在例如图1和图2所示的装置中使用。非织造支撑件起到代替常规织造支撑织物的作用,并且帮助赋予其上所生产非织造产品以期望的纹理、手感、和松厚度。本发明的支撑件可以减少制造非织造的制造时间及成本。
如本文所述,带或套环具有两个侧面:纤维网或纸幅承接侧面或者接触侧面,以及,机器侧面或背面。前者如此称谓是因为支撑件的这一侧面面对刚形成的非织造纤维网。后者如此称谓是因为支撑件的这一侧面行进通过非织造生产机器滚筒或圆筒的上方并且与之相接触。
图1图示了使用根据本发明的支撑件用于连续生产非织造产品的装置。图1所示装置包括实际上作为根据本发明构形支撑件的传送带80。带围绕一对分开的辊筒在例如逆时针方向连续地移动,如本领域所周知。布置在带80上方的是流体喷射歧管79,流体喷射歧管79连接多个管嘴(orifice)排或管嘴组81。各组具有一行或多行极细直径的管嘴,各管嘴直径为大约0.007英寸,每英寸有30个这种管嘴。在预定压力下向管嘴组81供水,并且使水以极细、大致圆柱状、非发散的水束流或者水射流的形式从管嘴喷出。歧管装有压力计88和控制阀87,用于调节各管嘴排或管嘴组的流体压力。布置在各管嘴排或管嘴组下方的是吸水箱182,用于除去过量水分,并且保持该区域免于过度溢流。将要形成为本发明织物的纤维网83送至构形支撑件传送带。通过适当喷嘴184将水喷洒到纤维网上,以使进入的纤维网83预湿,并且纤维在流体喷射歧管下方经过时,帮助控制纤维。吸水狭缝85布置在此喷嘴下方以除去过量水分。纤维网沿逆时针方向在流体喷射歧管下经过。任意指定管嘴组81的操作压力可以独立于任意其他管嘴组81的操作压力进行设定。然而,通常最接近喷嘴184的管嘴组81以相对较低的压力例如100psi进行操作。这有助于将进入的纤维网置于支撑件表面。随着纤维网在图1的逆时针方向经过,通常使管嘴组81的操作压力增大。无需使各后继管嘴组81以高于顺时针方向相邻管嘴组的压力操作。例如,两个或更多个相邻的管嘴组81可以以相同压力操作,其后的下一(逆时针方向)后继管嘴组81可以以不同压力操作。最通常的情况下,取下纤维网的传送带末端处的操作压力高于纤维网初始送入传送带处的操作压力。尽管图1中示出六个管嘴组81,这一数量并非关键因素,而是取决于纤维网重量、速度、所使用的压力、各组中孔的列数等等。在通过了流体喷射歧管与抽吸歧管之间之后,使刚形成的非织造纤维网在附加的吸水狭缝186上方经过,以去除过量水分。从管嘴组81的底面到纤维网83的顶面之间的距离通常在约0.5英寸至约2.0英寸的范围;优选为大约0.75英寸至大约1.0英寸的范围。显然,纤维网不能与歧管间隔太近而使得纤维网与歧管接触。另一方面,如果管嘴的底面与纤维网的顶面之间的距离太大,液流将损失能量,因而加工效率降低。
图2示意性示出另一使用本发明支撑件来生产非织造织物的装置。在这种装置中,构形支撑件是可转动的鼓套191。例如,鼓套191下方的转鼓90在逆时针方向转动。鼓套191的外表面包括期望的构形支撑构造。围绕转鼓的一部分外周布置有歧管89,歧管89连接多个管嘴条92,管嘴条92用于向布置于曲板外表面的纤维网193施加水或其他流体。各管嘴条可以包括一列或多列本文前面提及类型的极细直径孔或孔隙。通常,孔隙直径为大约0.005英寸至0.010英寸。根据需要,每英寸可以有多达50个或60个孔或者更多。引导水或其他流体通过管嘴列。一般而言,如上所述,各管嘴组的压力通常从第一组(纤维网从其下方通过)到最后一组增大。压力由适当的控制阀97进行控制,并且由压力计98进行监测。转鼓与水槽94相连接,在水槽94上可以抽吸真空,以帮助除去水分并且保持该区域免于溢流。在操作中,在喷水歧管89之前,将纤维网193置于构形支撑件的顶面上,如图2所示。纤维网经过管嘴条的下方,并且使其形成为根据本发明的非织造织物。然后,所形成的织物经过该装置中的区段95,此区段处没有管嘴条,但持续施加真空。将脱水之后的织物从转鼓上取下,并且使其行进绕过一系列干燥箱196,以使织物干燥。
下面说明支撑件诸如上述带或套环的结构,支撑件可以具有通孔的构形。在多种特征之中,特别地,通孔可以包括这样的几何特征,例如在支撑件80、191上生产非织造产品或纸幅/纤维网时,该几何特征使非织造产品或纸幅/纤维网具有改善的纸幅构形和松厚度。本发明支撑件的另一优点是容易使纤维网从支撑件分离。
另外,根据本发明构造的支撑件会导致更深的“压痕”,这种“压痕”导致非织造产品具有更高的松厚度、吸收性和更低的密度。应当理解,术语“通透空隙(through void)”是“透孔(through hole)”的同义语,并且表示完全穿透支撑件如带或套环的任何开口。这里所指的支撑件包括但并不局限于在非织造生产过程中具体使用的工业织物,诸如带或传送带、以及套环或筒状带。
另一优点在于支撑带/套环的构造避免了常规织机带来的限制及要求,这是由于通孔、沟槽或其他图案可以置于任何期望部位或图案中,因此,可以改进纸幅/纤维网外观的美感。可以对支撑带/套环的表面进行加工,通过切割或者刻挖图案(如蜂窝结构)以产生图案,以及/或者,可以用化学涂料对支撑带/套环的表面进行处理,以用于具体应用如静电耗散、消除污染/尘土、改进耐久性等。与现有技术的标准织造带相比,使用本发明支撑件允许更好的能量反射。这改进了非织造产品中的纤维缠结,并且避免纤维穿透进入支撑带的孔隙/洞/孔,这种穿透会导致纤维损耗、或者导致难以使非织造物从支撑带/套环彻底且均匀地分离(脱离),如在织造的带或支撑件中可以观察到的那样。结果是:更好的纤维缠结和更少的纤维残留,导致更好的产品分离性能、或者从这种支撑件更好地传送到其他位置或其他支撑件。
例如,图4A和图4B示出一种根据本发明一种实施例生产支撑件诸如带或套环的方法。例如,图3A和图3B图示多个通孔102的平面图,根据例如图4A和图4B所示方法,在连续支撑件104的一部分中形成通孔102。在有些应用中通孔可以作为排水孔,允许流体、水和/或空气的通过。图3A示出从支撑件104的顶面或纸幅接触侧面观察的多个通孔102。各通孔102可以具有圆锥形状,从支撑件104中位于顶面106上的开口110到位于底面或机器侧面114(图3B)上的开口112(图3B),各通孔102的内表面108向内侧缩细。开口110沿x坐标方向的直径表示为Δx1,而开口110沿y坐标方向的直径表示为Δy1。类似地,参见图3B,开口112沿x坐标方向的直径表示为Δx2,而开口112沿y坐标方向的直径表示为Δy2。从图3A和图3B中可以看出,位于支撑件104顶面106上的开口110沿x方向的直径Δx1大于位于支撑件104底面114上的开口112沿x方向的直径Δx2。此外,位于支撑件104顶面106上的开口110沿y方向的直径Δy1大于位于支撑件104底面114上的开口112沿y方向的直径Δy2。可选择地,也可以使用相反的几何构造。例如,位于纸幅接触侧面的开口直径可以大于位于机器侧面的开口直径。
图4A图示图3A和图3B所示通孔102之一的剖视图。如前文所述,各通孔102可以具有圆锥形状,从位于支撑件104顶面106上的开口110到位于底面114上的开口112,各通孔102的内表面108向内侧缩细。可以通过从光源诸如CO2或其他激光装置产生的入射光辐射202,得到各通孔102的圆锥形状。通过向例如非织造支撑件施加具有适当特性(例如,输出功率、焦距、脉冲宽度等)的激光辐射202,可以通过激光辐射在支撑件104的表面106、114上打孔,得到通孔102。也可以使用机械穿孔或冲孔来形成上述通孔或开口。
如图4A所示,根据一个方面,当起到作用时,激光辐射202在支撑件104的顶面106上形成第一凸缘或凸脊204、以及在底面114上建立第二凸缘或凸脊206。这些凸缘204、206也可以称为凸边或唇边。从凸缘204顶部观察的平面图示为204A。类似地,从凸缘206底部观察的平面图示为206A。各凸缘204、206的高度可以在5μm至10μm的范围内。该高度由支撑件的表面与凸缘的顶部之间的水平高度差计算得出。例如,测量表面106与凸缘204的顶部208之间的水平高度差,作为凸缘204的高度。此设置提供诸多优点,其中一个优点为,凸缘诸如204和206为各通孔或透孔提供局部机械加强。此外,越深的孔在所生产的非织造产品中得到越深的“压痕”,并且,还导致例如更高的松厚度和更低的密度。应当注意到,在所有情况下,Δx1/Δx2可以为1.1或更高,以及,Δy1/Δy2可以为1.1或更高。可选择地,也可以使用相反的几何结构。例如,纸幅接触侧面的孔或开口的直径可以大于机器侧面的孔或开口的直径。可选择地,在有些情况或所有情况下,Δx1/Δx2可以等于1,以及,Δy1/Δy2可以等于1,从而,形成筒状通孔。另外,“凸脊”可以在一个表面或两个表面上。
尽管可以使用激光装置在支撑件中产生具有凸缘的通孔,但可以想见的是,也可以采用其他能形成这种效果的装置。可以使用机械冲孔或者压花然后再冲孔。例如,可以以需要的图案,在表面中,对非织造支撑件进行压花以使其具有凸部和对应凹部的图案。然后,可以对例如各凸部进行机械方式冲孔或激光打孔。
图4B图示用于在支撑件302中形成通孔304的系统300的示范实施例。系统300可以包括激光装置306、激光驱动单元308、激光头310、以及使支撑件302置于其上的机械固定装置316。
激光驱动单元308控制多种条件,这些条件改变由激光产生的输出。例如,驱动单元308可以允许调整来自激光的输出功率、以及提供多种调制特征。例如,可以使激光在固定的或连续的时段内脉动,藉此,可以在特定范围内调整脉冲宽度。
激光头310经由管口314向支撑件302发出入射光辐射312,用于产生通孔304。在从管口314发出之前,入射光辐射312可以经过多种光束成形部件的处理。例如,可以使用不同的光学透镜排列,以在激光头310的管口314与支撑件302的顶面之间达到期望的工作距离(working distance)(例如,Dw)。此外,可以使用分光器、隔离器、偏光器、狭缝、和/或其他部件,以改变与从激光头310输出的入射光辐射312相关的不同属性。例如,对光斑大小及光斑形状的控制可以是一种期望属性。事实上,入射光辐射是在支撑件302上打出(或者切割)透孔或通孔。同一装置也可以用来在表面刻挖或者蚀刻出连续的或断续的、直的、波状的或者正弦曲线形的沟槽图案。以及,也可以蚀刻专用标记。
支撑件302可以安装或放置在适当的装置320(例如,图5中所示)上,这些装置320具有不同的机动化部件、导轨、辊筒等,以便于支撑件302和/或激光头310在特定x-y坐标方向的移动。通过控制支撑件302沿x-y坐标方向的移动,可以根据不同期望图案在支撑件上形成通孔、沟槽、图案、专用标记等构形。除了在x-y方向移动之外,通过将激光头310安装在提供沿z坐标方向移动的机动化平台上,可以改变工作距离Dw。还能设计一种系统,使激光头在三维移动,同时支撑件保持固定。可选择地,激光头可以在宽度“x”或CD(机器横向)方式横跨支撑件,而支撑件在机器纵向(MD)或“y”轴移动。还能建立一种系统,使支撑件相对于机械方式固定的激光头在三维移动。
图5图示根据本发明的一方面用于在带或套环中形成通孔所使用装置320的示范实施例。图5所示的支撑件322应当理解为整个支撑件322长度中相对较短的一部分。支撑件322为环状时,最实用的是将围绕一对辊筒进行安装,虽然图中未示出,但这对非织造生产领域的普通技术人员而言是非常熟悉的。在这种情形下,将装置320布置在两个辊筒之间的支撑件322的两段之一上,最方便的是布置在支撑件322的顶段上。然而,无论是否为环状,支撑件322在加工期间优选以适当张紧度放置。此外,为了避免下垂,在支撑件322移动经过装置320时,可以用水平支撑件从下方对支撑件322提供支撑。
现在更具体地参照图5,作为实施本发明的方法,支撑件322标示为在向上方向移动通过装置320,装置320包括一连串的几个站点,随着带或套环从此处产出,支撑件322可以步进方式经过这些站点。
上述实施例中所描述的带或套环是根据本文所述系统或方法所生产支撑件的一个示例。在该带或套环中所形成上述通孔的期望特征会改善与在水刺或水力缠结机器上所制造非织造产品相关的一个或多个特征。
图6图示根据本发明一方面所生产支撑件的纸幅接触侧和机器侧的图像。图像602图示从支撑件的顶面或纸幅接触侧面观察时支撑件中的通孔。图像604图示从支撑件的底面(即:机器侧面)观察时的通孔。通孔的标准是:在纸幅接触侧面上获得具更大开口面积的圆形通孔。如图像602和图像604中所示,相对于机器侧面上的开口(图6),较大的开口(图6)位于纸幅接触侧面。编程或操作CO2激光可以在预定时段内产生预定脉冲宽度的光脉冲,可以使用CO2激光打出通孔。
图7图示根据本发明的一方面所生产支撑件的图像。图像702图示从支撑件的顶面(即:纸幅接触侧面)观察时支撑件中的通孔。图像704图示从支撑件底面(即:机器侧面)观察时的通孔。在这种情况下,通孔的标准是:相对于支撑件的相反侧面或机器侧面,在纸幅接触侧面上获得具有较大开口面积的椭圆形通孔。图像702和图像704示出,相对于底面或机器侧面上的开口(图7),在顶面或纸幅接触侧面上的开口(图7)更大。同样,可以使用CO2激光(编程或操作CO2激光可以在预定时段内产生预定脉冲宽度的光脉冲)打出这些通孔。与图6所示的通孔相比,图7所示通孔的形状为大致椭圆形。不同因素和/或参数(例如,打孔速度),可以促成与支撑件的纸幅接触侧面和机器侧面二者相对应的通孔形状和通孔开口面积(%)方面的差异。
在类似示例中,图8图示在通孔的顶面开口形状和底面开口形状为大致矩形形状时通孔的纸幅接触侧面902和机器侧面904二者的图像。类似地,根据另一示范实施例,图9图示得自试验的几种孔图案,用于形成根据本发明又一方面的通孔。在有些情况下,需要具有增大尺寸的通孔。例如,图9所示的图像1010和图像1012所对应的通孔基于不同的操作参数形成,诸如但不局限于打孔速度、光束微摆频率(wobulation frequency)、光束微摆指数(wobulation index)、激光输出功率等。据此,和图像1010相对应的通孔表面开口1014的形状为大致圆形,而和图像1012相关联的通孔表面开口1016的形状为大致矩形。当入射辐射从一个位置移动到下一位置以便在支撑件中形成随后的通孔时,影响表面开口形状的因素之一是激光的扫描速度(即:mm/s)。
在另一实施例中,支撑件结构包括具有枝化孔结构的纸幅接触侧面,枝化孔结构适合于使非织造产品具有纹理。图10A示出带有枝化孔或开口11的支撑件结构10表面的剖视图,枝化开口11在纸幅接触侧面12上包括多个小孔10a和小孔10b,多个小孔10a和小孔10b倾斜,以在纸幅接触面的相反侧面14汇合成大孔10c。如图所示,枝化开口11也可以形成为包括与孔10a和孔10b的圆周相邻的凸缘或凸边16。尽管在图10A中未示出,也可以相邻于支撑件结构相反侧面14上的大孔10c的圆周形成凸缘或凸边。尽管图中示出孔10a和孔10b汇合成孔10c,但可以想见的是,也可以使具有三个或更多孔例如孔10a、孔10b、孔10c、孔10d汇合成大孔10e的枝化孔结构,诸如图10B至图10C所示,藉此,可以相邻于纸幅接触侧面的较小孔和相反侧面的较大孔中之一或二者形成凸边。孔可以是直的(圆筒状)或锥形。例如,可以设计不同图案的锥形孔,使得这些孔较大并良好地分布覆盖一个侧面诸如纤维网接触面,而位于相反机器侧面上的孔可以大致沿MD排列,从而,提供例如增强的排水性能。这种枝化孔可以形成在所示的结构中,或者形成在层合基体中。可以用许多穿孔方法或这些方法的组合来形成孔,包括激光打孔、机械冲孔、以及压花。例如,可以通过激光打孔与压花相组合或者激光穿孔与激光蚀刻/刻挖相组合等方式来形成孔。
这种结构允许支撑件结构中有大量小孔,同时,还允许支撑件在具有较低机器纵向MD长期伸长率的同时允许较高的机器横向CD抗弯硬挺度。这种结构还可以适合于,例如,允许支撑件结构中的孔直径小于基体厚度,而不会由于污物导致例如孔阻塞。
顶侧表面的较大直径孔和相反机器侧面的较小直径孔可以将布置在支撑件结构上的纤维例如捕获、成形、和/或取向成为期望图案,并得到具有高松厚度的非织造产品。
图11A至图11E是通过例如刻挖或切割形成的陆块区和对应凹部的图案,图中的阴影区代表陆块区62。图11D示出陆块区中的孔或洞66。表面图案可以适合于为一致并且可重复的、不一致并且可重复的、以及不一致并且无规则的。表面图案的陆块区62包括离散岛62或连续区(未示出),以及,凹部64可以包括离散岛(未示出)或连续区64。岛的形状可以是圆形、椭圆形、方形、矩形、梯形、五边形、六边形、菱形、截头锥形、三角形、或其他多边形形状。在图11A中,图案每平方厘米具有大约三个陆块区62。在图11B和图4D中,图案包括大约2.0mm×1.0mm的矩形离散陆块区62、以及使离散陆块区62的定向列63a、63b以大约1.0mm分开的连续凹部64。陆块区62的交替列63a被大约1.0mm的凹部64a分开。
在图11C中,图案包括大约0.5mm×1.0mm的矩形离散陆块区62、以及将离散陆块区的定向列63a、63b以大约0.5mm分开的连续凹部64a。陆块区62的交替列63a被大约0.5mm的凹部64a分开。图11E示出一种图案,其包括连续的陆块区62与离散的方形或菱形凹部64的斜向交叉图案,凹部和陆块区各为大约1mm宽,以及,离散的凹部64为大约1.0mm2。
图12是根据本发明的一种实施例生产的带/套环70的图。如图所示,带/套环70经刻挖成具有十字交叉图案,使得一对孔76位于在预定部位处十字交叉的凹进71中。按这种方式,孔76沿大致MD线取向。随着流体(空气或水或二者)从有纹理的表面通过孔76到达结构的其余部分,促使已定位纤维重新取向,从而,布置孔76还有助于所得非织造产品的纹理。
图13A至图13C示出陆块82和凹部84的不同图案,带有以期望图案贯穿有些陆块的通孔86。连续的陆块82或凹部84可以关于MD为直状、关于CD为直状、与MD或CD成一定角度、或者与MD或CD成一定角度的两个不同的组。两组的角度可以是相同角度或不同角度。连续的陆块82或凹部84可以是曲线状或直线状。此外,连续的陆块82或凹部84可以为曲线状和直线状二者,或者,连续的陆块82或凹部84可以具有曲线状和直线状的区段。凹部可以通过压花、切割、或刻挖中的任一种方式形成。图13A所示的图案为:每平方厘米具有大约四个孔86,孔位于CD和MD方向中每三个图案处;在图13B中的图案为:每平方厘米具有大约七个孔86,孔位于CD方向中每两个图案以及在MD方向中每两个图案处,以及,图13C示出每平方厘米大约十二个孔86。在图13A至图13C各图中,孔86示为处在陆块区82中,陆块区82是离散岛并且为矩形。
应当注意到,如上所述,除了由纱线织造图案和结节所得到的结构之外,用于生产非织造物的常规带并没有赋予其上所制成非织造产品以显著结构。这种结构受限于用来织造织物的纱线的实际尺寸。“结构(structure)”导致非织造物的基本重量(basic weight)和/或密度发生变化,这种变化大于在普通非织造制造加工中因普通更改而导致的变化。然而,“结构”也可以指纤维非织造网中的纹理或图案或装饰图样。这种“结构化”非织造产品通常柔软蓬松且具有高吸收性。结构化非织造物可以更柔软、吸收性能更佳,并且可以具有比非结构化非织造产品低的基本重量。根据本发明的带或套环为其上所生产的非织造产品提供所需的结构、基本重量、密度、纹理、手感和/或图案。
如图14A至图14G所示,在又一实施例中,带或套环可以由挤出膜或者层合膜91制成,在膜91中形成规定的孔96,以便达到期望的透气性。可以将支撑结构(未示出)附加于膜91a、91b之一或二者的一面或两面。这些孔96可以具有从大约0.2mm到大约5.0mm的不同直径,以及,孔96可以构造成相对于支撑件平面成不同角度。孔96的形状可以是圆形、方形、椭圆形或任意给定形状如星形。
如图14A所示,孔96在支撑件表面上的位置可以是均匀分布或无规则分布。取决于例如所要生产的非织造产品的要求,孔96也可以分布成在支撑件的给定区域内具有特定密度,或者在整个表面上均匀地分布。孔96还可以采取线的形式,将线切割或者刻挖进入支撑件以产生图案例如专用标记。支撑件可以用一层或者多层聚合物膜91a、91b制成,带有或者不带有纤维增强材料(织造或非织造)。也可以通过将织造层或者非织造层层压在多个聚合物膜之间,将支撑件结构制成为“三明治”部件,本文所描述的任一种基体都可以为这种情况。这种增强材料可以提高织物结构的机械稳定性。
支撑件的表面可以进行刻挖以便产生构形诸如蜂窝或其他图案,或者,可以对支撑件的表面进一步进行处理用于特定应用诸如静电耗散、或者防污。支撑件的表面也可以进行刻挖以产生用于不同图案形成应用以及专用标记的构形。
如图14F所示,与标准织造带相比较,使用这种类型的支撑件允许在将其用于水射流加工(水力缠结)时获得更好的能量反射。本结构得到例如改进的纤维缠结,以及,避免例如纤维穿透而缠在织造结构的缝隙或纱线交叉处中。这种更好的纤维缠结以及减少的纤维残留(picking)能够导致例如更好的非织造产品分离性能,或者,非织造产品从这一支撑件带更好地传送至工序中下一位置。
如图14G所示,织物结构的机器侧面也可以形成有表面构形、沟槽、或者附加的单丝93,以便产生更高的排水性能。
图13是根据本发明的一种示范实施例形成的连续支撑件或带或套环1110的轴测图。根据本实施例,带或套环1110具有内表面1112和外表面1114,并且通过使介质条带1116螺旋缠绕而形成,介质条带1116使用前文所讨论几种方法和系统之一制成。利用构造成带或套环1110的螺旋方式,在大致纵向围绕带或套环1110的长度,可以将介质条带1116螺旋缠绕成多个邻接并且互相毗连的圈。
在2008年12月12日提交的美国专利申请No.61/121,998、以及2009年1月27日提交的美国专利申请No.61/147,637中描述了可以用来制造带或套环1110的示例方法,这两件申请的全部内容以引用方式并入本文。如本文所述,介质条带1116可以是例如丝带或者工业带条材料。因为带1110通过使介质条带1116螺旋缠绕进行生产,而且带1110不是织造的支撑件,带或套环1110的外表面1112是光滑并连续的,以及,不存在会导致织造支撑件表面不能完全光滑的结节。优选地,介质条带可以是例如热塑材料条,诸如膜、箔、或者带条,并且,可以由任何一种聚合物材料制成,优选为聚酯(polyester)(聚对苯二甲酸乙二醇酯,PET)。然而,也可以使用其他材料,诸如其他聚酯(例如,聚萘二甲酸乙二醇酯(PEN))或者聚苯硫醚(PPS)。还可以使用聚酰胺、或者聚醚醚酮(PEEK)。关于两层或更多层的层合物,各层可以由相同材料或不同材料形成。膜、箔或带条可以是有足够模量的单轴定向或双轴定向,并且在MD和CD两个方向都稳定,以按照预期方式起作用。另外,膜、箔或衬带材料可以在MD、或CD、或者MD和CD二者、或者在任意随机方向含有增强纤维。增强纤维可以通过挤出成型或挤拉成型加入,在这种成型加工中,纤维可以与形成膜或箔的材料一起挤出或挤拉。增强纤维可以由高模量材料形成,诸如芳族聚酰胺,包括但并不局限于Kevlar和Nomex并且可以给膜或箔提供额外的强度、模量、抗扯强度和/或抗裂性。
还可以对介质条带进行例如涂覆,以增强介质条带的纸幅分离性能和/或结构整体性。然后,上述结构可以按前文所描述的方式进行穿孔以及加工图案。
本发明的支撑件可以在基底基质之上或之下包括一个或多个附加层,仅仅提供功能性而不提供加强性。例如,所使用的附加层可以是织造材料或非织造材料、MD纱线阵列和/或CD纱线阵列、宽度小于支撑件宽度的织造材料螺旋缠绕条、纤维网、膜中的任何一种,或者其组合,并且可以使用本领域普通技术人员所周知的任何适当技术将附加层附加于基体。通过热粘合和化学粘合的层合物只是少数几个示例。
与使用现有技术织物所得到的非织造产品相比,使用本文所述的支撑件能够得到具有更高厚度和更低密度的非织造产品。高厚度和低密度导致具有增强吸收性的更柔软产品,高厚度和低密度都是非常期望的特性。
本发明的支撑件或带或套环可以具有100至500立方英尺/分钟(cfm)的透气性。如果需要,可以添加附加的层。支撑件可以由如上所述的任何聚合材料制成,诸如聚酯、丙烯酸或聚氨酯族中的可挤出热塑性塑料、或者例如室温交联、紫外光(UV)交联、或者可热交联树脂。对材料进行选择,以在可能采用高达250巴(bar)的缠结喷淋压力的水刺加工中保证材料的功能性。
尽管在上述实施例中描述了孔或通孔的优选直径,但孔或通孔可以具有从0.01mm到5mm范围的不同直径,孔在带或套环的表面上具有不同进入角。孔的形状可以是圆形、方形、椭圆形或任何特定形状如星形。取决于所要求的效果,传送带表面上的孔可以无规则布置,或者在某些区域具有特定密度,或者在表面上均匀分布。除了孔之外,可以将线、沟槽、或专用标记刻挖或者蚀刻进入支撑件。还可以将织造或者非织造层层叠在两个或更多个层例如聚合物膜之间,从而将支撑件制成为层合物。这种增强提高了最终产品的机械特性和稳定性。
支撑件的表面可以用化学涂料进行处理,用于特定应用诸如静电耗散、消除污染/尘土、改进耐久性等。与标准织造带相比较,使用这类支撑件允许更好的水力能量反射。这改进了非织造物中纤维的缠结,并且避免纤维穿透进入支撑带的孔隙/洞/孔,这种穿透会导致纤维损耗、或者导致难以使非织造物与支撑带/套环彻底且均匀地分离,如在织造的带或传送带情况下会观察到的那样。结果是:更好的纤维缠结和更少的纤维残留,导致更好的产品分离性能、或者从此传送带更好地传送到另一位置或传送带。支撑件的机器侧面可以设置有表面构形或沟槽,或者可以层压有单丝,以便产生更高的排水性能。
最终结果是获得了改进的带或套环,其用于取代常规织造带或套环,并且赋予其上所生产非织造产品以期望的物理特性,诸如松厚度、外观、纹理、吸收性、强度、以及手感。
尽管具体描述了本发明的优选实施例及其修改,但应当理解,本发明并不局限于这些确切的实施例和修改,在不偏离本发明精神和范围的情况下,本领域技术人员可以容易地对上述实施方案进行多种修改和改进。本发明的精神和范围由所附权利要求限定。
Claims (47)
1.一种连续的非织造支撑件,其适合于在水刺或水力缠结工艺中使用,所述支撑件包括:
多个通孔,各所述通孔包括:
第一开口,其与所述支撑件的顶面相关联;
第二开口,其与所述支撑件的底面相关联,其中,所述顶面是所述支撑件的纸幅接触侧面,以及,所述底面是所述支撑件的机器侧面。
2.根据权利要求1所述的支撑件,进一步包括至少一个凸缘,所述凸缘与所述第一开口和所述第二开口中至少之一周向相邻。
3.根据权利要求1所述的支撑件,其中,所述多个通孔中的每一个包括大致圆锥形或圆筒状的内表面。
4.根据权利要求1所述的支撑件,其中,所述第一凸缘和/或所述第二凸缘位于所述顶面之上大约5微米至10微米的水平高度处。
5.根据权利要求1所述的支撑件,其中,所述通孔形成于介质条带,该介质条带形成所述支撑件的一层或多层。
6.根据权利要求5所述的支撑件,其中,所述介质条带是膜、箔、或者工业衬带材料。
7.根据权利要求6所述的支撑件,其中,所述膜、箔、或者衬带材料在MD、CD、或者MD和CD、或者在随机方向包括增强纤维。
8.根据权利要求1所述的支撑件,其中,对所述支撑件的所述顶面进行涂覆,以提高纸幅分离性能、静电耗散性能、消除污染/尘土性能、耐久性和/或结构整体性。
9.根据权利要求5所述的支撑件,其中,将所述介质条带螺旋缠绕,以获得所述支撑件的期望长度和宽度。
10.根据权利要求1所述的支撑件,其中,所述支撑件的透气性在100立方英尺每分钟至500立方英尺每分钟范围内。
11.根据权利要求1所述的支撑件,其中,所述支撑件是环形带、制成为环形的可缝合带或套环。
12.根据权利要求1所述的支撑件,其中,所述第一开口和所述第二开口的直径在0.01毫米至5毫米范围内。
13.根据权利要求1所述的支撑件,进一步包括多个陆块区和对应的凹部。
14.根据权利要求13所述的支撑件,其中,所述多个通孔形成于所述支撑件顶面上的所述多个陆块区。
15.根据权利要求13所述的支撑件,其中,所述多个通孔形成于所述支撑件顶面上的所述凹部中。
16.根据权利要求1所述的支撑件,进一步包括多个沟槽,以产生用于施加图案的构形图案。
17.根据权利要求16所述的支撑件,其中,所述沟槽是连续的或断续的。
18.根据权利要求1所述的支撑件,其中,所述支撑件具有枝化孔结构,其中,位于所述顶面上的所述多个通孔在所述支撑件的所述底面上汇合而形成大孔。
19.根据权利要求1所述的支撑件,其中,所述支撑件是带有织造层或非织造层的层合物,所述织造层或非织造层层合在多个聚合物膜、箔、或衬带材料之间。
20.根据权利要求1所述的支撑件,其中,在所述顶面和/或所述底面上,所述通孔是椭圆形、圆形、大致矩形、或星形。
21.根据权利要求1所述的支撑件,其中,通过激光打孔、机械冲孔、压花、蚀刻/刻挖、或者其组合来形成所述通孔。
22.根据权利要求1所述的支撑件,其中,所述支撑件是带有多根单丝的层合物,所述单丝附加于所述支撑件的所述机器侧面。
23.一种形成适合于在水刺或水力缠结工艺中使用的连续非织造支撑件的方法,所述方法包括以下步骤:
形成与所述支撑件的顶面相关联的第一开口;
形成与所述支撑件的底面相关联的第二开口;
其中,所述顶面是所述支撑件的纸幅接触侧面,以及,所述底面是所述支撑件的机器侧面。
24.根据权利要求23所述的方法,进一步包括以下步骤:
形成与所述第一开口和所述第二开口中至少之一周向相邻的至少一个凸缘。
25.根据权利要求23所述的方法,其中,所述多个通孔中的每一个包括大致圆锥形或圆筒状的内表面。
26.根据权利要求23所述的方法,其中,在所述顶面上方大约5微米至10微米的水平高度处形成所述第一凸缘和/或所述第二凸缘。
27.根据权利要求23所述的方法,其中,在质条带中形成所述通孔,所述介质条带形成所述支撑件的一层或多层。
28.根据权利要求27所述的方法,其中,所述介质条带是膜、箔、或者工业衬带材料。
29.根据权利要求28所述的方法,其中,所述膜、箔、或者衬带材料在MD、CD、或者MD和CD、或者在随机方向包括增强纤维。
30.根据权利要求23所述的方法,进一步包括以下步骤:
用化学制品涂覆所述顶面,以提高纸幅分离性能、静电耗散性能、消除污染/尘土性能、耐久性和/或结构整体性。
31.根据权利要求27所述的方法,其中,所述介质条带螺旋缠绕,以获得所述支撑件的期望长度和宽度。
32.根据权利要求23所述的方法,其中,所述支撑件的透气性在100立方英尺每分钟至500立方英尺每分钟范围内。
33.根据权利要求23所述的方法,其中,所述支撑件是环形带、制成环形的可缝合带或套环。
34.根据权利要求23所述的方法,其中,所述第一开口和所述第二开口的直径在0.01毫米至5毫米范围内。
35.根据权利要求23所述的方法,进一步包括以下步骤:
形成多个陆块区和对应的凹部。
36.根据权利要求35所述的方法,其中,在位于所述支撑件顶面上的所述多个陆块区,形成所述多个通孔。
37.根据权利要求35所述的方法,其中,在所述支撑件顶面上的凹部内形成所述多个通孔。
38.根据权利要求23所述的方法,进一步包括以下步骤:
形成多个沟槽,以产生用于图案施加的构形图案。
39.根据权利要求38所述的方法,其中,所述沟槽是连续的或断续的。
40.根据权利要求23所述的方法,其中,所述支撑件具有枝化孔结构,其中,位于所述顶面上的所述多个通孔在所述支撑件的底面上汇合而形成大孔。
41.根据权利要求23所述的方法,其中,所述支撑件是带有织造层或非织造层的层合物,所述织造层或非织造层层合在多个聚合物膜、箔、或衬带材料之间。
42.根据权利要求23所述的方法,其中,在所述顶面和/或所述底面上,所述通孔是椭圆形、圆形、大致矩形、或星形。
43.根据权利要求23所述的支撑件,其中,通过激光打孔、机械冲孔、压花、蚀刻/刻挖、或者其组合来形成所述通孔。
44.根据权利要求23所述的支撑件,其中,所述支撑件是带有多根单丝的层合物,所述单丝附加于所述支撑件的所述机器侧面。
45.一种适合于在水刺或水力缠结工艺中使用的连续非织造支撑件,所述支撑件包括:
位于其纸幅接触侧面的多个穿孔、陆块区、凹部、和/或沟槽,以产生用于图案施加的构形图案,其中,所述支撑件为可透过空气、流体和/或水。
46.根据权利要求1或权利要求45所述的支撑件,其中,所述支撑件的所述顶面和/或所述底面形成有图案或纹理。
47.根据权利要求23所述的方法,其中,所述支撑件的所述顶面和/或所述底面形成有图案或纹理。
